Patch pricing in Canada follows two very different cost curves depending on construction. Embroidered patches scale with two variables — quantity (more is cheaper per piece) and colour count (more colours adds machine time and thread cost). Printed patches only scale with quantity — colour count is irrelevant because dye sublimation handles unlimited colours for the same price. Understanding these two cost curves lets you pick the cheaper option for your specific project, often saving 30 to 50% per piece.

When Embroidered Beats Printed on Cost
Embroidered patches typically win on cost when the design has 4 or fewer colours and the order quantity is moderate to high. At 4 colours or fewer, embroidery has no surcharge — the cost per piece is identical to a 2-colour design at the same size. Combined with the traditional tactile feel that customers associate with premium patches, embroidered is the default choice for most projects with simple to moderate colour palettes.

Printed patches win when the design has 5 or more colours, gradient elements, fine detail, or photographic content. Above 4 colours, embroidery adds a 10 to 20% colour surcharge. Above 6 colours, embroidery becomes both more expensive and visually limited — fine detail and gradients are simply impossible in thread.

How Quantity Affects Per-Piece Pricing
Patch pricing drops sharply at quantity tier breakpoints. These are the breakpoints that matter most:
- 10 pieces: Our minimum order. Setup cost is amortised across only 10 pieces, making this the most expensive per-piece tier.
- 25 pieces: First major discount — roughly 25 to 30% cheaper per piece than 10.
- 50 pieces: Another 15 to 20% discount. This is where most small-business orders land.
- 100 pieces: The sweet spot for branded merch — another 10 to 15% drop.
- 250 pieces: Wholesale tier — 15 to 20% lower than 100.
- 500 pieces: Bulk tier — another 12 to 15% cheaper.
- 1,000+ pieces: Production-scale pricing — the cheapest per-piece tier available.
If your order is close to a tier break (e.g. 90 pieces), bumping to 100 almost always reduces total cost — you get the better per-piece price applied to all units, more than offsetting the extra 10 pieces.
How Patch Size Affects Cost
Larger patches cost more — more thread or printed area, more machine time, more material. Approximate size multipliers off a 3-inch base:
- 2 inch: 0.70x base price
- 2.5 inch: 0.85x base price
- 3 inch: 1.00x base price (our standard)
- 3.5 inch: 1.20x base price
- 4 inch: 1.45x base price
- 5 inch: 1.85x base price
For most applications, 3 to 3.5 inch is the sweet spot — visible at chest distance, readable when worn on a jacket, and right in the middle of the price curve.
Backing Surcharges
Standard backings (iron-on, sew-on) are included in base pricing. Premium backings add a small per-piece cost:
- Iron-On / Sew-On: $0 (included)
- Plain (no backing): roughly $0.10 discount per piece
- Velcro Hook: +$0.50 per piece
- Peel and Stick: +$0.40 per piece

How to Lower Your Patch Cost
If you are over budget on a patch project, these are the four highest-impact moves to reduce per-piece cost.
1. Hit the Next Quantity Tier
Doubling quantity from 50 to 100 typically saves 10 to 15% per piece. Going from 100 to 250 saves another 15 to 20%. If you are anywhere near a tier break, the extra pieces are nearly free — and you have inventory for future use.
2. Reduce Colour Count on Embroidered
If your embroidered design has 6 colours but only 3 are visually important, consider reducing to 3 colours. You drop the 10 to 20% colour surcharge and the design often reads better at a glance. Embroidery thrives on simplification.
3. Switch from Embroidered to Printed for Complex Designs
For 5+ colour designs, printed is almost always cheaper. The premium feel of embroidery is real, but if budget is the constraint, printed is the better choice — and at typical viewing distances most customers cannot tell the difference visually.
4. Reduce Patch Size
Dropping from a 3.5 inch patch to a 3 inch patch saves 17% per piece. Dropping to 2.5 inch saves 29%. For most use cases (chest patches, sleeve patches, name tags) 3 inch is plenty large.

"Embroidered feels more premium" is true, but at certain colour counts and design complexities, embroidery actively limits your design quality. If your design has gradients or fine detail, printed will produce a better-looking patch — and cost less.

Actual quotes may differ slightly based on artwork complexity, special thread requirements (metallic gold, neon), or specialty materials. For the final quote on your specific design, request a free digital proof — pricing is locked at order placement.
Our minimum order is 10 pieces per design. This reflects the setup cost of embroidery tape-out, dye sublimation prep, or leather die-cutting. Below 10 pieces the per-piece cost becomes prohibitive. If you only need 1 to 3 samples for design approval, contact us about sample order pricing.
Each additional thread colour in an embroidered patch requires a separate thread change on the embroidery machine, plus more total stitches in the design. A 2-colour patch and a 6-colour patch can have wildly different production times. Above 4 colours we apply a 10% surcharge; above 6 colours, 20%. Printed patches have no colour surcharge because dye sublimation handles unlimited colours in a single pass.
Printed patches use dye sublimation — ink bonded into polyester fabric in a single high-speed print pass. Embroidered patches require thread-by-thread stitching on multi-needle machines, which takes 20 to 50x longer per patch. At small sizes the time difference dominates total cost. Canadian tax (HST, GST/PST, or QST depending on province) is calculated at checkout based on your shipping address. Orders shipping to the United States are tax-exempt at our end (US duty/tax is the customer's responsibility on cross-border orders).

Standard production: 5 to 7 business days for embroidered and 3D patches, 2 to 4 business days for printed patches. Leather patches take 5 to 8 business days. Rush production is available for an additional fee on most patch types. Standard shipping across Canada adds 3 to 7 business days.
The pricing shown in the calculator is for vegan leather (PU-based) — our standard. Genuine leather (chrome-tanned cowhide) is available as an upgrade at roughly 15 to 25% above vegan pricing. Contact us to specify genuine leather when placing your order.
