Why Patch Quality Matters — More Than Most Customers Realise

Patches sit on garments customers wear hundreds of times — varsity jackets, work uniforms, bags, hats, scout vests. A great patch becomes part of the garment forever; a bad one peels off in the wash, fades after a season, or just looks cheap from day one. The difference is almost entirely in the material, construction, and backing choices made at order time. This guide covers every custom patch type we make at Button Bros, what each is best for, how to design for each, and how to choose the right backing for how the patch will be worn or applied.

By the end you will know whether your project calls for traditional embroidered patches, 3D embroidered patches for premium raised detail, full-colour printed patches for photographic complexity, leather patches for premium hat and apparel brands, or name patches for workwear and uniforms — and which backing type fits your application.

The 5 Main Patch Types — At a Glance

Every custom patch decision starts with material and construction. Here is the high-level overview before we go deep on each.

Embroidered Patches

The classic. Thread stitched onto a fabric (twill) backing in one or more colours, then trimmed with a merrowed (overlock) border. Premium feel, long lifespan, distinct woven texture you can feel with your fingers. Best for: traditional crests, scout patches, uniforms, varsity wear, biker culture, and brand logos with limited colour counts.

3D Embroidered Patches

Embroidery built on top of a foam underlay, producing a raised, dimensional surface. The premium upgrade to standard embroidered patches. Best for: hat fronts (the most popular use), bold logo applications, sport team merch, and brand patches where physical presence matters.

Full-Colour Printed Patches

Printed via dye sublimation directly into fabric, then trimmed and bordered. Unlimited colour count, photographic detail, gradients, and fine line work — everything embroidery cannot do. Best for: complex artwork, photographic patches, gradients, and any design where colour count would make embroidery cost-prohibitive.

Leather Patches

Genuine or vegan leather, debossed (pressed) or laser-etched with the design. Premium tactile feel. Best for: hat brands, premium apparel, craft beer / spirits branding, artisanal goods, and any product that benefits from a heritage / craftsman aesthetic.

Name Patches

Embroidered or printed text patches for first-name, last-name, or role identification. Best for: workwear, uniforms, mechanic shirts, restaurant staff, military and emergency services, and anywhere personalisation matters at scale.

Embroidered Patches — The Classic, Explained

Traditional embroidered patches remain the most popular custom patch type because they offer the right combination of premium feel, durability, and recognisable craft quality.

Construction

An embroidered patch is built up in layers: a twill backing fabric (typically polyester or cotton), a satin-stitched fill (the main design area), an optional satin or running stitch detail layer, and a merrowed border that wraps around the perimeter to prevent fraying. The whole patch can be 90 to 100% covered in embroidery (full coverage, traditional scout / military style) or have visible twill backing showing between embroidered elements (partial coverage, more modern).

Colour Count and Thread Selection

Embroidered patches work best with 2 to 6 thread colours. Each additional colour adds production complexity and slight cost. We use polyester thread by default for colourfastness and washability; specialty threads (metallic gold, silver, neon) are available on request.

Detail Limits

Embroidery cannot reproduce fine detail below roughly 1.5 mm line weight at typical patch sizes. Thin script fonts, tiny illustrations, and gradient effects do not embroider well. If your design has those elements, consider a printed patch instead.

Best Sizes

Standard embroidered patch sizes run from 2" to 5" in diameter or longest edge. Smaller is possible but loses detail; larger is possible but increases cost. The sweet spot for most projects is 3" to 4".

3D Embroidered Patches — Raised Stitching Explained

The 3D embroidered patch takes traditional embroidery and adds a foam underlay beneath select stitched areas, producing a raised, three-dimensional effect.

Why 3D Embroidery Works on Hats

Hat brands love 3D embroidery because the raised stitching catches light at every angle, making logos visually pop against the curve of the cap. The premium tactile feel justifies premium pricing. Almost every premium sports team hat (NHL, MLB, NFL, NBA) uses 3D embroidery on the front logo.

Design Considerations

Not every design works in 3D. Best candidates: bold simple shapes (letters, numbers, simple icons), thick outlines, and chunky lettering. Worst candidates: fine detail, small text, gradients (all impossible in 3D). When in doubt, design with the simplification principle: if it would work as a stencil at 50 feet, it will work in 3D.

Mixing 2D and 3D in One Patch

Many hat patches use 3D embroidery for the bold main element and 2D flat embroidery for surrounding detail or text. This combination gives you premium impact without forcing the whole design through 3D constraints. Specify which elements should be raised when ordering.

Full-Colour Printed Patches — When Printing Beats Embroidery

Full-colour printed patches use dye sublimation to permanently bond ink into a polyester fabric substrate. The result is a flat, smooth patch with unlimited colour reproduction and photographic-level detail.

When Printed Patches Are the Right Choice

Choose printed patches when your design has:

  • 4+ colours. Embroidery cost climbs with each colour; printing costs the same regardless of colour count.
  • Photographic or gradient elements. Skies, sunsets, faces, complex shading — all impossible in embroidery.
  • Fine detail. Hair lines, small text, intricate illustrations, signature scripts.
  • Brand-critical colour accuracy. Sublimation reproduces Pantone colours far more reliably than thread selection.

When Embroidery Is Still Better

Stick with embroidered patches when you want the tactile premium feel of stitched thread, when the design is simple enough that embroidery cost is competitive, or when you are working in a traditional context (scouts, military, varsity) where embroidered patches are the established standard.

Construction

Printed patches are produced on polyester twill, then laser-cut or die-cut to shape, then bordered with either a heat-sealed edge or stitched merrowed border for premium projects. Backing options are the same as embroidered patches.

Leather Patches — Premium Material for Premium Brands

Leather patches are the premium upgrade — debossed or laser-etched into genuine or vegan leather, sewn or heat-pressed onto the garment.

Materials

We offer two leather types: genuine leather (chrome-tanned cowhide, 1.2 to 1.5 mm thickness) and vegan leather (PU-based, identical aesthetic without animal product). Both come in tan, brown, black, dark navy, and several other neutral tones.

Marking Methods

Debossed: Heated metal die presses the design into the leather, creating a recessed mark. Best for bold simple logos with minimal fine detail. The classic premium leather patch finish.

Laser-etched: Laser burns the design into the leather surface, allowing finer detail and slight tonal variation. Best for detailed logos, fine text, or photographic-style elements.

Best Use Cases

Leather patches dominate two specific markets: premium hat brands (the rear patch on dad hats, snapbacks, and 5-panel caps) and artisanal apparel (denim brand patches on jeans, jackets). Beyond these, leather works for craft beverages, boutique craft goods, and any brand selling on heritage and material quality.

Name Patches — Workwear and Uniform Personalisation

Name patches are the workhorse of the patch industry — first-name, last-name, role, or full-name patches sewn or velcroed onto uniforms.

Construction

Most name patches are embroidered on twill with a merrowed border, sized 1" x 3.5" or 1.25" x 4" (the standard workwear rectangle). Text is typically embroidered in a single colour for legibility — white on dark backing or dark on white backing.

Customisation per Patch

The unique challenge with name patches is that every patch is different — each worker gets their own name. We handle this through name-list ordering: upload a CSV or list of names with your order, and we produce each patch individually with the correct text.

Best Backings for Name Patches

Velcro hook-and-loop backing is the standard for name patches because workers may change roles, names may change, and uniforms cycle through cleaning regularly. Velcro lets the patch come off without damaging the uniform.

Patch Backings — Iron-On vs Sew-On vs Velcro vs Peel & Stick

Backing choice is as important as material choice. The wrong backing means the patch lifts, the garment tears, or the patch cannot be removed when needed.

Iron-On (Heat-Activated)

Adhesive-coated backing activated by a household iron or heat press at 320 F for 30 to 45 seconds. Best for: consumer DIY application, retail pack-and-ship merch, occasional-use patches. Sew-On (No Adhesive)

Plain fabric backing meant to be sewn onto the garment. Best for: permanent application, traditional uniform and military patches, scout vests, biker jackets. Permanent durability — outlasts the garment. Requires sewing machine or careful hand-stitching to apply.

Velcro Hook-and-Loop

The patch has Velcro hook material on the back, with a matching Velcro loop sewn onto the garment. Best for: tactical gear, military uniforms, name patches that need to change, modular patch displays. Removable, replaceable, durable.

Peel and Stick (Self-Adhesive)

Pressure-sensitive adhesive backing — peel the liner and press onto the garment. Best for: temporary applications, single-use event passes, retail shrink-wrap stickers on apparel. Not durable through washing — typically lifts after 1 to 5 cycles.

Plain Backing

No adhesive, no Velcro, no sewing prep — just the patch. Best for: wholesale resale (the customer will choose how to apply), display patches, framed collector patches, or applications where the patch is permanently attached during manufacturing.

Patch Sizes and Shapes — Standard and Custom

  • 2" round — Small accent patches, hat side patches.
  • 2.5" round — Standard scout / club patch size.
  • 3" round — The most popular all-purpose patch size. Reads at distance, fits any garment.
  • 3.5" round — Premium chest patch size, sport team uniform patches.
  • 4" round — Statement back patches (smaller), large hat fronts.
  • 5" round — Full back patch, biker culture, varsity letterman.
  • 1" x 3.5" rectangle — Standard name patch size.
  • 2" x 4" rectangle — Larger name patches with role and company.

Custom Shapes

We cut to any custom shape — mascot silhouettes, logo outlines, irregular shapes — using either merrowed borders (for embroidered patches) or laser-cut edges (for printed and leather patches). Upload your cut path as a separate layer in your design file.

Designing for Patches — File Specs by Type

Universal Specs

Upload artwork at 300 DPI at final patch size. Preferred file formats: vector AI, EPS, or PDF. Raster PNG and JPG also acceptable if resolution is high enough. CMYK colour mode preferred for printed patches; for embroidered patches, specify Pantone colours where brand accuracy matters.

Embroidered Patch Design

Simplify aggressively. Use bold shapes, thick outlines, and limited colour palettes (2 to 6 colours ideal). Avoid fine text below 0.25" tall. Avoid gradients — they are impossible in embroidery.

Printed Patch Design

Full creative freedom — photos, gradients, fine detail, unlimited colour all work. Design as you would for any high-resolution print application.

Leather Patch Design

Bold, simple, monochromatic. Debossing and laser-etching produce a single-tone result — your design will be one colour (the natural leather underneath) against another (the marked surface). Plan for that contrast.

Patch Pricing — Material, Size, and Volume Tiers

Approximate per-piece pricing at moderate volume (50 to 100 pieces, 3" size, iron-on backing):

  • Standard embroidered patches: $3.50 to $5.50 per piece
  • 3D embroidered patches: $4.50 to $6.50 per piece

Tier Pricing

All patch prices drop sharply at volume tiers — typically 10, 25, 50, 100, 250, and 500 pieces. Doubling your order quantity typically saves 15 to 25% per piece. Use the calculator on each patch product page to model your exact pricing.

Backing Cost

Standard backings (iron-on, sew-on, plain) are included in the base price. Premium backings (Velcro, peel & stick) add roughly $0.25 to $0.75 per patch.

For longer-term durability, reinforce iron-on patches with a few stitches around the border after applying — this combines the easy application of iron-on with the permanence of sew-on. For uniforms washed daily, choose sew-on backing from the start.

How big should my custom patch be?

2.5" to 3" round is the most popular all-purpose size for chest patches, scout / club patches, and brand logos. Go larger (4" to 5") for back patches and varsity wear; smaller (2") for hat side patches and accent details. Name patches are typically 1" x 3.5" rectangle.

Can patches be made in custom shapes?

Yes — we cut patches to any custom shape using merrowed embroidery borders or laser-cut edges (for printed and leather patches). Upload your cut path as a separate layer in your design file. Custom shapes are priced equivalently to standard shapes at the same size.

What file format should I upload?

Preferred formats are vector files — AI, EPS, or PDF — for cleanest scaling and edge definition. Raster PNG and JPG also work if resolution is high (300 DPI at final size). For embroidered patches, specify Pantone colours where brand accuracy matters; we will match thread colours as closely as possible.

Are your patches washable?

Yes — all our patches are machine washable in cold or warm water. Embroidered patches survive 100+ wash cycles with minimal fading. Printed patches survive 50 to 100 cycles. Leather patches should be hand-washed or wiped clean rather than machine-washed. Iron-on backings will eventually lift with heavy washing; sew-on backings are essentially permanent.

What is the difference between leather and faux leather patches?

Genuine leather patches are made from chrome-tanned cowhide, 1.2 to 1.5 mm thick. Vegan leather (faux) patches are PU-based and visually identical without animal product. Both deboss and laser-etch the same way; only the material and certification differ. Choose vegan for cruelty-free brand alignment, genuine for traditional craft and heritage applications.

Yes — for orders of 100+ pieces we offer pre-production samples for an additional fee. Contact us with your design and target volume to request a sample. Sample production takes 7 to 10 business days; once approved, full production starts immediately.
